How to Set Up a Barcode Inventory System: A Small Manufacturer's Step-by-Step Guide

Every inventory count that doesn't match reality traces back to the same root cause: a human typed something, or meant to and didn't. Barcodes exist to remove that step. Step 1: Pick the software first, not the printer

Counterintuitive but important: the software determines what your labels must contain and which hardware plugs in cleanly, so choose it first. Step 2: Decide what gets a barcode

Label three classes of things. Raw materials and components get labeled at receiving — the moment they cross your dock, before they touch a shelf. Locations get labeled once: every rack, bin, and shelf gets a location barcode so "where is it" becomes a scan, not a memory. Finished goods get labeled on the line — and if you're in food, beverage, cosmetics, or CBD, that label carries the lot code that makes recalls survivable. Use standard UPC/EAN barcodes on retail-bound product and simple Code 128 for everything internal; your software generates both.


Step 3: Choose the thermal printer (the part we do for a living)

Skip office inkjets — barcode labels come off thermal printers, which use heat instead of ink and produce crisp, scanner-friendly labels for pennies. Two flavors: direct thermal (no ribbon, cheaper, labels fade over months — fine for shipping and short-life internal labels) and thermal transfer (uses a ribbon, permanent — right for product labels, asset tags, and anything living in heat or sunlight).

Brand-wise: Zebra is the industry default with the deepest software support, Sato is the workhorse favorite in industrial settings, and Tharo offers excellent value with strong labeling software included. A solid desktop unit for a small operation runs a few hundred dollars; industrial units for continuous line duty run more. Step 4: Scanners

Any modern USB or Bluetooth 2D imager reads both traditional barcodes and QR-style codes, wedges into your software with zero setup, and costs less than a nice dinner. Buy one more than you think you need. Phones work fine to start (inFlow's app uses the camera), but dedicated scanners win on speed the moment volume is real.


Step 5: Label stock — the detail everyone gets wrong

Match the label material to the surface and environment: paper labels for cardboard cases, synthetic (polypropylene/polyester) for bottles, frozen goods, or anything wiped down, and freezer-grade adhesive for cold storage — a label that falls off in the walk-in takes its data with it. Size the label to the smallest container it must fit, and verify your scanner reads the printed result at arm's length before committing to a thousand-label roll.


Step 6: Wire the workflow, then go live in one weekend

The sequence that works: enter your products and locations into the software, print location labels and put them up, then run a full physical count while labeling everything — that count becomes your opening truth. From Monday, enforce one rule with religious intensity: nothing moves without a scan. Receiving scans in, production scans materials out and finished goods in, shipping scans out. Accuracy comes from the rule, not the hardware.
